Paper laminates manufactured using foamed adhesive systems

[0001] The present invention relates to paper laminates, more particularly to tissue paper laminates comprising at least one tissue ply that is adhesively bonded to itself (e.g., if it is folded over onto itself) or to another surface (e.g., another tissue ply or nonwoven, woven substrate, or the like) using a foamed adhesive, preferably a foamed water-based adhesive.

[0002] Tissue products are in almost constant use in daily life. Toilet tissue, facial tissue, tissue wipes, and paper towels are examples of tissue products used throughout home and industry. Tissue products can be made of a single lamina (or ply) or can be laminates (or multi-ply, or else laminated) formed from two or more plies. As used herein a “lamina”, or “ply”, refers to a single sheet of tissue paper, and the term “laminate”, or “multi-ply”, or “laminated”, is used to characterize a paper made by uniting several layers of single sheets or plies together or to another woven or nonwoven substrate to yield a unitized material. The phrase “tissue laminate”, as used herein, refers to a laminate including at least one ply of tissue paper unitized with another substrate or ply, and these are well known and recognized by those skilled in the art. “Tissue paper” or “tissue” as used herein, refers to woven or nonwoven substrates that are relatively low weight sheets for use as sanitary products such as facial and bathroom tissues or paper towels. These also may be fabricated in condenser, carbonized, wrapping and cleaning grades. General characteristics may include one or more of softness, adequate strength and absorbency, clean appearance, and freedom from coarse and abrasive particles. See, e.g., G. A. In typical embodiments, a tissue may have a sheet basis weight of up to about 50 grams per square meter, more typically about 13 to about 46 grams per square meter.

[0003] A single ply tissue product has several drawbacks. For example, a single lamina tissue product will be stiffer than a dual laminae tissue product having the same total basis weight. This increased stiffness results in a consumer perception that the single lamina tissue product is not as soft as a multi-ply tissue product and may, therefore, be less preferred than the multi-ply tissue product. A laminated tissue having the same total basis weight as a single lamina tissue product can be made to have greater caliper. This increased caliper results in the consumer perception that the product has thickness (bulkiness) and high quality. Also, to provide consumers with the convenience of using a predetermined length of material, tissue laminates may be perforated at pre-selected lengths.

[0004] However, tissue laminates are subject to the phenomenon of skinning. Skinning occurs when the laminae separate from one another and no longer remain intact to form a unitary laminate. Skinning may occur, for example, when trying to reduce tissue product packaging and transportation costs. For example, U.S. Pat. No. 4,886,167 discloses packages of toilet tissue and paper towels compressed orthogonal to the cores to reduce the core volume. This compression of the tissue product may impart shear forces to the laminae and result in skinning. Skinning may also occur during a tissue converting operation when the top sheet of a roll breaks off as a result of friction in the area of contact between the surface in the production line and the roll of paper. It can also occur during handling by the consumer. In the case of perforated toilet tissue skinning can lead to mismatched plies along the perforation lines when a portion of the top sheet of a roll is torn or lost.

[0005] Several attempts have been made in the art to join tissue laminae in a manner to reduce or minimize skinning. One approach involves the application of mechanical forces (friction and compression) to interlock the sheets and keep them from separating from each other. These forces are generated by piercing pinholes in the laminates, with the edges of the knurls engraved in a steel roll, to marry the sheets, or by pressing wavy lines in the tissues during embossing. Another approach uses an adhesive to bond laminae together. This approach has been described, for example, in U.S. Pat. Nos. 5,143,776; 4,885,202; 4,806,418; 4,770,920; 4,481,243; and 4,513,051.

[0006] Some special, water dispersible or soluble hotmelt adhesives, like the ones described in U.S. Pat. Nos. 6,448,463B1; 6,087,550; 6,103,809; and 5,663,286 and in WO99/35189, all assigned to H.B. Fuller Company, can be used. Tissue laminates made with water-soluble adhesives readily break down upon wetting, as, for example, might occur when toilet tissue or facial tissue is disposed of in a sewer system. Consequently, the adhesive used to bond tissue laminae together is desirably aqueous-based (solution, dispersion, emulsion, latex or the like) and at least water-soluble (solution) or water dispersible to some degree.

[0007] Notwithstanding the success of hot-melt adhesives, it may be desirable to use aqueous-based adhesives for economical reasons. However, using aqueous-based adhesives to manufacture tissue laminates is problematic due, at least in part, to the water transmissivity and delicate nature of the individual tissue plies when wetted. Water-based formulations tend to bleed through (or strike through) the ply(ies) to which the formulations are applied. Bleed through leads to unplanned bonding among laminae beyond the desired design of the laminate, for instance. During production, efforts are made to minimize or eliminate this undesired phenomenon. Such efforts include reducing the amount of adhesive used as well as pre-wetting of the plies. These kinds of efforts can reduce bond strength between plies.

[0008] Moreover, when coated onto a delicate tissue substrate, the tissue is susceptible to damage when impacted by adhesive at conventional application pressures. The water in the adhesive composition also can distort or even destroy aesthetic embossing. Wet plies are also more susceptible to damage, complicating manufacture. Drying also takes a relatively long time, decreasing productivity, when using aqueous adhesives.

[0009] Accordingly, the tissue industry could benefit from a better way to use aqueous adhesives to manufacture delicate tissue laminates that would provide the advantages offered by such compositions while reducing or even eliminating one or more of bleeding through, undue loss of bonding strength, distortion or destruction of embossed or other three-dimensional features, loss of strength during manufacture when plies are wetted, and relatively long drying times. It would also be advantageous to apply a process that would allow for waste reduction of the adhesive during manufacturing of the laminated tissues as well as the reduction of the adhesive consumption. These benefits, particularly waste reduction, are also applicable to non-tissue products where lamination and/or bonding are desirable.

[0010] The present invention is based at least in part upon the concept of using foamed, aqueous adhesive compositions to manufacture laminate products comprising materials such as multi-ply bathroom tissue, facial tissue, paper towels, nonwovens and the like. The adhesive is dispensed onto delicate tissue material as a plurality of discrete, foamed, adhesive bodies (these bodies may be individual beads, droplets, particles, etc., and/or agglomerates or aggregates thereof) to minimize the risk of damaging the material. The foamed adhesive can be used for intralaminate bonds, interlaminate bonds, or the like.

[0011] The present invention offers numerous advantages. The foamed character of the adhesive dramatically reduces and even eliminates bleed through that is conventionally seen with water-based adhesives when applied to delicate tissue material. Critical tissue ply strength is maintained to a greater degree as well, inasmuch as penetration of the adhesive into the tissue material occurs to a very little degree if at all. Considering that water-based adhesive compositions typically bleed through tissue plies quite rapidly, it is unexpected that foaming alleviates this so dramatically on a material as delicate and as water sensitive as a tissue ply.

[0012] The foamed, water-based adhesive also tends to dry faster than an otherwise identical but non-foamed adhesive. A foamed adhesive has a lower density than its non-foamed counterpart. The lower density makes it less likely that foamed adhesive might damage a delicate substrate such as tissue upon impact when dispensed onto the tissue under identical application conditions. This not only helps to increase manufacturing yield, but also widens the operating conditions by which foamed adhesives can be incorporated into manufacturing processes for tissue laminates. For example, applying a non-foamed, water-based adhesive in a certain manner might damage, tear, or otherwise degrade a tissue material, especially since a tissue tends to be weaker when wet. Yet, the same adhesive when foamed could be applied to the same tissue in the same or even more energetic manner without any undue or noticeable damage occurring. Dispensing the foamed adhesive in the form of discrete bodies has even less of a tendency to damage delicate tissue material as compared to dispensing the adhesive continuously.

[0013] Foaming also enhances rheology characteristics in a way that is very beneficial when manufacturing tissue laminates. Specifically, foaming tends to make the adhesive more thixotropic. This enhances the accuracy and precision by which the foamed adhesive can be applied to a tissue material. The enhanced thixotropy of the foamed adhesive also helps prevent penetration of the adhesive into the tissue, which is an aspect of how bleed through is reduced when practicing the present invention.

[0014] Water-based adhesives can be difficult to foam well, and dispense as discrete beads. In one mode of the present invention, the adhesive is foamed on demand inside a nozzle apparatus from which the foamed adhesive is dispensed onto tissue material in the desired manner. Foaming occurs in the presence of an excess volume so that much of the foaming action occurs inside the nozzle. “Excess volume” generally means that the chamber volume in which foaming occurs is greater than the volume of liquid and solid ingredients flowing through the chamber during a foaming operation, e.g., a steady state foaming operation. From a practical perspective, the excess volume provides room for the adhesive ingredients and the foaming gas to foamingly intermix inside the nozzle to a large degree. In such modes, the technology combines the function of a foaming unit and an applicator unit into a single integrated device. This approach reduces waste, as generally only that adhesive to be actually used will be foamed. Foaming on demand also allows for rapid process adjustments and changes. This provides enhanced process control and greater formulating flexibility while producing a high quality of foamed aqueous adhesive.

[0015] Using a nozzle apparatus both as a foaming unit and as an applicator is also very efficient economically and practically. It is economic because separate foaming and applicator units are not required, and foam is created on demand as it is needed so adhesive waste is minimized. Capital cost requirements are reduced. It is practical because the nozzle apparatus is easily incorporated onto gas and adhesive supply lines, without taking up virtually any additional floor space of a converting facility.

[0016] Foaming in the nozzle as taught herein also allows foamed adhesive with very fine bubble size to be formed. Preferably, the foamed adhesive might incorporate over 30 weight percent foam (upon addition of the foaming gas, typically and most economically air, but other gas(es) could also be used), yet the bubbles are too fine to be visually discerned with the naked eye. The foamed adhesive has a visually uniform color and uniform texture. In many instances, it is not readily visually apparent that the adhesive is foamed. As a consequence, less adhesive solids are used yet bond strength remains quite strong. Additionally, finer bubble size yields a more stable foam than might be produced if bubble size were to be too big, e.g., about 300 micrometers or more. Importantly, significantly reduced or no bleed through occurs when fine bubble sizes are used. This contrasts to foams with larger sized bubbles for which bleed through may still occur to an undue degree.

[0017] Foaming in the nozzle as taught herein is also a relatively low pressure process as compared to some other conventional foaming approaches. Using lower pressure to foam and dispense adhesive minimizes the tendency of the dispensed adhesive to damage the delicate tissue plies onto which the foamed adhesive is dispensed. The foamed adhesive also has less of a tendency to blow apart uncontrollably as might occur if the foam gas pressure is too high. Foaming and dispensing may also occur at room temperature when practicing the present invention.

[0018] Rather than use vigorous mechanical shear forces via mechanical mixing (moving rotors, blades, impellers, screws, whisks, etc.) to blend adhesive and foaming gas, the preferred nozzle apparatus uses the kinetic energy of one or more colliding feed stream(s) to provide mixing energy to easily foam the adhesive. This is beneficial because the mechanical shear energy typically used to foam an adhesive may have a tendency to degrade some adhesive compositions being foamed.

One or more flows of an adhesive composition are caused to impact one or more flows of a pressurized gas in a chamber under conditions such that at least portions of the impacting flows mixingly interact to form a foamed adhesive in the chamber. [0038] Tissue laminate 10 includes two tissue laminae 12 and 14 joined in face-to-face, or face-to-back, or else back-to-back relation to form a unitary laminate 10. The laminae 12 and 14 are joined by foamed, water-based adhesive 16, which is interposed between the laminae 12 and 14 and contacts the inwardly oriented surface of each lamina 12 and 14. For practical purposes, the tissue laminate 10 is primarily two-dimensional and planar, although not necessarily flat. Tissue laminate 10 does have some thickness in the third dimension. However, the thickness in the third dimension is relatively small compared to the dimensions of the plane of the tissue product laminate 10. The tissue laminate 10 (including both laminae 12 and 14 and the adhesive 16) may have any desired basis weight. Typically, the basis weight is less than about 50 grams per square meter, more typically 13 to 46 g/m².

[0039] Each lamina 12 and 14 may independently be formed from any suitable natural and/or synthetic constituents in accordance with conventional practices. This may be determined in accordance with conventional practices. Preferably, however, the amount used desirably is minimized while still achieving the desired degree of desired bonding so as to minimize manufacturing costs and any deleterious effects the adhesive 16 may have on softness, absorbency, or customer perception. In a typical application where randomly distributed adhesive beads are applied onto a tissue web, using from about 5 mg/ft/in (0.65 g/m²) to about 50 mg/ft/in (6.5 g/m²) adhesive at web speeds up to about 2000 ft/min would be suitable. In some modes of practice, applying 10 to 12 mg/ft/in (1.3 to 1.6 g/m²) adhesive at web speeds up to about 1500 ft/min (about 450 m/min), often about 1000 ft/min (about 300 m/min) would work well. Within such ranges, a typical application of 0.16 to 1.6 g/m² of adhesive provides good bonding for some embodiments.

[0042] Tissue laminate 10 may be fabricated in a straightforward manner. As an overview, a foamed, water-based adhesive is deposited onto one or both of the laminae 12 and/or 14. To apply the adhesive 16, the lamina 12 or 14, is moved past one or more nozzles from which the adhesive 16 is dispensed. Representative aqueous adhesive compositions generally may include one or more monomeric, oligomeric and/or polymeric components, dispersed, suspended, emulsified, dissolved, or the like, in an aqueous medium. The adhesive composition may include at least one resin that is water-soluble or water-dispersible at a temperature in the range of from about 20° C. to about 90° C. Optionally, the resin(s) may be selected from those typically used in hot melt or pressure sensitive adhesives. The adhesive resin may be thermoplastic or thermosetting. The composition may be supplied as a solution, latex, emulsion, dispersion, or the like.

In addition to water, one or more other co-solvents may also be used if desired. Desirably, any such co-solvent is water miscible and does not unduly compromise foaming characteristics. Examples of co-solvents include one or more of ethanol, isopropyl alcohol, polyethylene glycol, glycerol, propylene glycol, and the like. Liquids such as glycerol and propylene glycol may also function as a lubricant, as noted below. The amount of co-solvent, if any, used may vary over a wide range. For instance, in representative embodiments, the ratio of water to one or more co-solvents may be in the range of 1:10 to 100:1

[0049] In addition to resin(s) and water, one or more other ingredients may be beneficially incorporated into the adhesive compositions. For example, one or more foaming agents may be included in the composition to facilitate foaming. One class of foaming agents includes surfactants. The surfactant(s) may be nonionic, anionic, cationic, or amphoteric. Suitable anionic surfactants include, alkyl sulfonates, alkylaryl sulfonates, alkyl sulfates, sulfates of hydroxylalkanols, alkyl and alkylaryl disulfonates, sulfonated fatty acids, sulfates and phosphates of polyethoxylated alkanols and alkylphenols, and esters of sulfosuccinic acid. Suitable cationic surfactants include, alkyl quaternary ammonium salts, and alkyl quaternary phosphonium salts. Suitable nonionic surfactants include the addition products of 5 to 50 moles of ethylene oxide, or propylene oxide, adducted to straight-chain and branched-chain alkanols having 6 to 22 carbon atoms, alkylphenols, higher fatty acids, higher fatty acid amines, primary or secondary higher alkyl amines, and block copolymers of propylene oxide with ethylene oxide, and mixtures thereof.

[0050] Other kinds of foaming agents include halocarbons, hydrocarbons, hydrohalocarbons, blowing agents (carbonates or bicarbonates), combinations of these, and the like.

When used, the lubricant(s) will typically be added in amounts up to about 10% by weight, based on the adhesive composition as a whole. More usually, amounts of from about 0.05 to about 10% by weight, and even at from about 0.2 to about 2% by weight based on the composition as a whole are used.

[0053] Rheology modifying agents may also be incorporated into the composition. As used herein, “rheology modifying agents” refers to ingredients that enhance shear thinning or shear thickening characteristics of the composition, as desired. For instance, it is beneficial in many applications that the foamed adhesive composition be shear thinning so that the foamed adhesive composition can be readily dispensed or otherwise applied onto tissue ply 12 and/or 14 in the presence of shear, but then is viscous enough to substantially stay put in the location to which it is dispensed onto the ply(ies) without undue spreading out. Accordingly, it is desirable to incorporate agent(s) that enhance shear-thinning behavior to the desired degree. A variety of rheology modifying agents would be suitable and include fumed silica, polyphosphate peptiser, other peptiser(s), clays, synthetic inorganic colloids such as layer structured magnesium silicates (i.e., Laponite™, manufactured by Southern Clays Products), combinations of these, and the like. The use of a synthetic, layered silicate containing inorganic polyphosphate peptiser is useful inasmuch as this material not only helps provide shear thinning characteristics and high gel strength, but the material also helps to increase the surface tension of the product and reduce misting of the product during application.

[0054] One or more antimisting agents advantageously may be incorporated into the adhesive composition as well. The use of an antimisting agent enhances the ability to dispense discrete bodies of adhesive, e.g., beads, droplets, or particles, of foamed adhesive onto a substrate with greater control and accuracy. Antimisting agents help to control the amount of foaming as well as undesirable “mist” created during dispensing of the foamed product onto the substrate. Antimisting agents may be internal, i.e., incorporated into a resin via crosslinking or as a pendant moiety, or external, i.e., included in the composition as a separate ingredient. A particularly useful antimisting agent comprises a crosslinking agent including borate or boric functionality. Hydroxy functional resin is easily partially or fully crosslinked, as desired, with boric acid by reacting the resin in hot water with boric acid optionally in the presence of an additional acid such as citric acid to enhance crosslinking.
